Hot-Dip Galvanized Towers: How Long Protection Lasts (EN ISO 1461)
How many years a hot-dip galvanized tower lasts to first maintenance: EN ISO 1461 thicknesses, corrosivity categories and what to watch.

How long a hot-dip galvanized tower lasts until first maintenance is estimated as zinc thickness divided by the zinc corrosion rate in that environment. For steel thicker than 6 mm, EN ISO 1461 requires a mean of at least 85 µm of zinc. In a moderately corrosive environment (category C3 under ISO 9223) zinc loses 0.7–2.1 µm per year, so such a coating lasts 40 years or more by calculation. On the coast or in industry the life is much shorter.
Minimum zinc thickness to EN ISO 1461
| Steel thickness | Local minimum | Mean minimum |
|---|---|---|
| over 6 mm | 70 µm | 85 µm |
| 3 to 6 mm | 55 µm | 70 µm |
| 1.5 to 3 mm | 45 µm | 55 µm |
| under 1.5 mm | 35 µm | 45 µm |
These are minimum values. Actual thickness depends on the steel chemistry, so thicker steel with a suitable silicon content is often galvanized thicker. The measured thickness is recorded in the quality documentation.
Zinc corrosion rate by environment category
| Category (ISO 9223) | Typical environment | Zinc loss | 85 µm lasts about | 120 µm lasts about |
|---|---|---|---|---|
| C2 — low | rural areas, little pollution | 0.1–0.7 µm/yr | more than 100 years | more than 100 years |
| C3 — medium | towns, light industry, coast with little salt | 0.7–2.1 µm/yr | 40 years and more | 55 years and more |
| C4 — high | industry, coast with moderate salt | 2.1–4.2 µm/yr | 20–40 years | 30–55 years |
| C5 — very high | aggressive industry, coast with high salt | 4.2–8.4 µm/yr | 10–20 years | 15–30 years |
Calculated estimate to first maintenance: thickness / annual loss. Actual durability depends on the micro-location (salt, humidity, shading), so the designer sets the category for a project.
What to watch with towers
- Segment length: towers are galvanized in sections, so the size of the bath limits the maximum segment length. This is agreed at the design stage.
- Hollow sections: tubes and closed sections need vent and drain holes. Without them the inside stays uncoated and parts can even be damaged.
- Connections: bolts, nuts and washers must also be hot-dip galvanized, otherwise the joint becomes the weakest point.
- Damage during erection: EN ISO 1461 limits the size of areas that may be repaired and prescribes the repair method. Larger damage requires re-galvanizing.
- Aggressive environments: in categories C4 and C5, or where a coloured tower is required, a duplex system (galvanizing plus paint) is used to extend durability.
Maintenance
A hot-dip galvanized tower needs no routine painting but does need regular inspections: visual check of the coating, especially at joints and at the base, bolt tightness and, for guyed masts, inspection of guys and anchors. Remaining zinc thickness is measured with a non-destructive magnetic method, so maintenance can be planned before rust appears.

Frequently asked questions
How long does a hot-dip galvanized tower last?
By calculation: zinc thickness divided by annual loss. For 85 µm that is 40 years or more in C3, about 20–40 in C4 and about 10–20 years in C5 until first maintenance.
What is the difference between 85 and 120 µm?
85 µm is the minimum mean thickness EN ISO 1461 requires for steel thicker than 6 mm. A thicker coating, such as 120 µm, extends durability in proportion to its thickness.
Does a galvanized tower need painting?
No. Paint is added where the environment is very aggressive, a longer life is required or planning rules require a particular colour — then it is a duplex system.
